Effect of Casting Process on Strength Behaviour of Automotive Alloy Wheel

Strength and fatigue assessment of chassis components are essentially influenced by the material used and manufacturing processes chosen. The manufacturing process of chassis components decides the variation in the mechanical properties of the component, which has an impact on the strength/fatigue performance. Investigating the design concerning the manufacturing processes is vital to the industry. Standard computer aided engineering (CAE) procedures for validating the alloy wheels usually consider the material properties as homogeneous. There was a gap between test results and CAE durability prediction (as per standard procedure). Incorporating the manufacturing process related characteristics with the strength simulation will be a viable solution to reduce this gap. This study was intended at developing a procedure for the strength analysis of an alloy wheel by considering the manufacturing process.

Effect of Surface Roughness on Tribological and NVH Behaviour of Brake System

Brake assemblies are an essential part of any vehicle, and their effective functioning is critical for the safety and comfort of passengers. The surface roughness of brake components plays a vital role in figuring out their tribological and NVH (Noise, Vibration, and Harshness) behavior. It is essential to understand the impact of surface roughness on brake performance to ensure efficient braking and it has been a topic of interest in the automotive industry. In this study, the influence of surface roughness on the wear, and noise characteristics of a brake assembly has been investigated. The study also provides insights into the relationship between surface roughness, frictional behavior, and NVH performance, which can be used to improve the design and manufacturing of brake assemblies. The brake assembly includes of a disc, caliper, and brake pads, which work together to convert the kinetic energy of the vehicle into heat energy, has been considered in this study.

Elastomeric Component Fatigue Analysis: Rubber Fatigue Prediction and Correlation Comparing Crack Initiation and Crack Growth Methodologies

Many elastomeric components in automotive industry applications are subjected to dynamic service loads. Fatigue must be a consideration in the design of these components. The two approaches in rubber fatigue analysis discussed in this study are the conventional crack initiation approach, based on continuum mechanics parameters versus life, and the crack growth approach, based on fracture mechanics parameters. These methodologies are demonstrated for a passenger vehicle engine mount here. Temperature effects are not considered since testing was performed at ambient room temperature and with a low frequency, typically less than 5 Hz. The promising methodology for fatigue life prediction, discussed in this paper, is a critical plane approach based on crack energy density. Rainflow cycle counting method and Miner’s damage rule are used for load cycle characterization and damage accumulation respectively. A fracture mechanics approach is implemented based on specimen crack growth data.

Evaluation of Corpuscular Particle Method (CPM) in LS-DYNA for Airbag Modeling

This paper presents a systematic study to assess maturity of Corpuscular Particle Method (CPM) to accurately predict airbag deployment kinematics and its overall responses. The study was performed in three phases: (1) a correlation assessment of CPM predicted inflator characteristics to closed tank tests; (2) a correlation assessment of CPM predicted airbag deployment kinematics, airbag pressure, reaction force from a static deployment of a Driver Airbag (DAB) and (3) a correlation prediction of the impactor force by CPM versus impactor force from physical drop tower tests. These studies were repeated using the Uniform Pressure Method (UPM), to compare the numerical methods for their accuracy in predicting the physical test, computational cost, and applicability. Results from the study suggest that CPM satisfies the fundamental energy laws, and accurately captures the realistic airbag deployment kinematics, especially during the early deployment stage, unlike UPM.

Evaluation of Prog-Die Wear Properties on Bare DP1180 Steel

The die wear up to 80,800 hits on a prog-die setup for bare DP1180 steel was investigated in real production condition. In total, 31 die inserts with the combination of 11 die materials and 9 coatings were evaluated. The analytical results of die service life for each insert were provided by examining the evolution of surface wear on inserts and formed parts. The moments of appearance of die defects, propagation of die defects, and catastrophic failure were determined. Moreover, the surface roughness of the formed parts for each die insert was characterized using Wyko NT110 machine. The objectives of the current study are to evaluate the die durability of various tooling materials and coatings for flange operations on bare DP 1180 steel and update OEM tooling standards based on the experimental results. The current study provides the guidance for the die material and coating selections in large volume production for next generation AHSSs.

Experimental Study on Static and Fatigue Behavior of a Short Glass Fiber Reinforced Polypropylene

One approach of lighting vehicle weight is using composite materials. Fiber reinforced polypropylene is one of the most popular composite materials. To improve accuracy in the prediction of durability performance of structures made of this kind of composite material, static and fatigue properties of a short glass fiber reinforced polypropylene have been physically studied. This paper describes details of test coupon design, fabrication, test setup of both quasi-static and fatigue tests, test results and discussions. In this study, various loading orientations (0o, 20o, 90o and knit line), temperatures (22oC/23oC and 80oC/85oC), loading ratio (R = -1.0, -0.5, -0.2, 0.1 and 0.4) are considered.

Experimental Study on Static and Fatigue Performance of Self-Piercing Riveted Joints and Adhesively Bonded Self-Piercing Riveted Joints Connecting Steel and Aluminum Components

This paper describes an experimental study on the performance of self-piercing riveted (SPR) joints and adhesively bonded SPR joints connecting steel and aluminum components under both quasi-static and cyclic loading. The joint configurations cover a wide range of material gauges, types and grades. Two and three thickness joints, with and without adhesive are also part of this study. Load versus deflection behavior, load carrying capacity, fatigue life and the failure modes for each type of joint are discussed. This study focuses on the influence of dissimilar material and adhesives to the joint performance.

Failure Modeling of Adhesive Bonded Joints with Cohesive Elements

Advanced high strength steels (AHSS) have been extensively used in the automotive industry for vehicle weight reduction. Although AHSS show better parent metal fatigue performance, the influence of material strength on spot weld fatigue is insignificant. To overcome this drawback, structural adhesive can been used along with spot weld to form weld-bond joints. These joints significantly improve spot weld fatigue performance and provide high joint stiffness enabling down-gauge of AHSS structures. However, modeling the adhesive joints using finite element methods is a challenge due to the nonlinear behavior of the material. In this study, the formulation of cohesive element based on the traction-separation constitutive law was applied to predict the initiation and propagation of the failure mode in the adhesively bonded joints for lap shear and coach peel specimens subjected to quasi-static loadings. The predicted load versus displacement relations correlated well with the test results.

Fatigue Endurance Limit of Fasteners in Automotive Application

Fasteners, commonly used in automotive industry, play an important role in the safety and reliability of the vehicle structural system. In practical application, bolted joints would never undergo fully reversed loading; there always will be positive mean stress on bolt. The mean stress has little influence on the fatigue life if the maximum stress is lower than a threshold which is near the yield stress of the bolt. However, when the sum of the mean stress and the stress amplitude exceeds the threshold, the endurance limit stress amplitude decreases fast as the mean stress increases. The purpose of this paper is to research the fatigue endurance limit of a fastener and establish the threshold for safe design in automotive application. In order to obtain the fatigue endurance limit at different mean stress levels, various mechanical tests were performed on M12x1.75 and M16x1.5 Class 10.9 fasteners using MTS test systems.

Fatigue Life Prediction and Correlation of Engine Mount Elastomeric Bushing using A Crack Growth Approach

In a passenger car, suspension link bushings, engine and transmission mount bushings and bump-stops are made of elastomeric materials, to maximize the durability and comfort. Thus, deformation behavior of rubber and its durability is important for product design and development. In virtual engineering, simulating rubber fatigue is a complex exercise, since it needs right modeling strategy and coupon based testing material data. Principal stretches based Ogden model is used to characterize the hyper elastic deformation behavior of natural rubber. Fatigue crack growth approach used here for the fatigue analysis. Engine torque strut mount is used to control the engine and transmission fore aft motion and it is connected between body and Powertrain (PT) system. Powertrain events are predominant for damage contribution to mount failure. So, it is important to predict fatigue life of mount elastomer bushing under Powertrain loading.

Fatigue Life Prediction for Adaptable Insert Welds between Sheet Steel and Cast Magnesium Alloy

Joining technology is a key factor to utilize dissimilar materials in vehicle structures. Adaptable insert weld (AIW) technology is developed to join sheet steel (HSLA350) to cast magnesium alloy (AM60) and is constructed by combining riveting technology and electrical resistance spot welding technology. In this project, the AIW joint technology is applied to construct front shock tower structures composed with HSLA350, AM60, and Al6082 and a method is developed to predict the fatigue life of the AIW joints. Lap-shear and cross-tension specimens were constructed and tested to develop the fatigue parameters (load-life curves) of AIW joint. Two FEA modeling techniques for AIW joints were used to model the specimen geometry. These modeling approaches are area contact method (ACM) and TIE contact method.

Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.

Field Fatigue Failure Prediction Using Multiple Regression with Random Variables

The most common used warranty prediction method at component level (non-repairable system) is called Weibull analysis. In Weibull analysis, failure time is assumed to follow a certain distribution such as Weibull, and time is the only predictor in the model for predicting percentage of failures. However, other variables such as design variables, manufacturing parameters, and field use condition also affect warranty. These variables should be considered in the prediction. In this paper, a multiple regression approach is proposed to predict warranty failures of a solenoid switch by considering multiple factors that affect the warranty. A single failure mode caused by fatigue is studied. The failure is caused by out of GD&T (Geometric Dimension and Tolerance) specs. These GD&T variables together with component operation time are used as predictors in the model. The final model is established by integrating physics of failures with statistical analysis results.

Frame Structure Durability Development Methodology for Various Design Phases

It is a challenging task to find an optimal design concept for a truck frame structure given the complexity of loading conditions, vehicle configurations, packaging and other requirements. In addition, there is a great emphasis on light weight frame design to meet stringent emission standards. This paper provides a framework for fast and efficient development of a frame structure through various design phases, keeping durability in perspective while utilizing various weight reduction techniques. In this approach frame weight and stiffness are optimized to meet strength and durability performance requirements. Fast evaluation of different frame configurations during the concept phase (I) was made possible by using DFSS (Design for Six Sigma) based system synthesis techniques. This resulted in a very efficient frame ladder concept selection process.

Light Duty Truck Rear Axle Thermal Modeling

More stringent Federal emission regulations and fuel economy requirements have driven the automotive industry towards more sophisticated vehicle thermal management systems to best utilize the waste heat and improve driveline efficiency. The final drive unit in light and heavy duty trucks usually consists of geared transmission and differential housed in a lubricated axle. The automotive rear axle is one of the major sources of power loss in the driveline due to gear friction, churning and bearing loss affecting vehicle fuel economy. These losses vary significantly with lubricant viscosity. Also the temperatures of the lubricant are critical to the overall axle performance in terms of power losses, fatigue life and wear. In this paper, a methodology for modeling thermal behavior of automotive rear axle with heat exchanger is presented. The proposed model can be used to predict the axle lubricant temperature rise.

Model-Based Wheel Torque and Backlash Estimation for Drivability Control

To improve torque management algorithms for drivability, the powertrain controller must be able to compensate for the nonlinear dynamics of the driveline. In particular, the presence of backlash in the transmission and drive shafts excites sharp torque fluctuations during tip-in or tip-out transients, leading to a deterioration of the vehicle drivability and NVH. This paper proposes a model-based estimator that predicts the wheel torque in an automotive drivetrain, accounting for the effects of backlash and drive shaft flexibility. The starting point of this work is a control-oriented model of the transmission and vehicle drivetrain dynamics that predicts the wheel torque during tip-in and tip-out transients at fixed gear. The estimator is based upon a switching structure that combines a Kalman Filter and an open-loop prediction based on the developed model.

Multiple Metamodeling Approaches for Improved Design Space Mapping

The complexities involved in an optimization problem at a system level require knowledge base that has information on different approaches and customization of these approaches to a specific class of the optimization problems. One approach that is commonly used is the metamodel based design optimization. The metamodel is 1) a conceptual model for capturing, in abstract terms, essential characteristics of a given optimization problem, and 2) a schema of sufficient formality to enable the problem modeled to be serialized to statements in a concrete optimization language [1]. Optimization is performed based on this metamodel. This metamodel approach has been proven effective and accurate in providing the global optimum. Depending upon the computational hardware availability in an organization, the metamodel based optimization could be much faster way of achieving the optimized solution. However, the accuracy of the optimization is highly dependent on the quality of metamodel generated.

Notch Plasticity and Fatigue Modelling of AZ31B-H24 Magnesium Alloy Sheet

Vehicle weight reduction through the use of components made of magnesium alloys is an effective way to reduce carbon dioxide emission and improve fuel economy. In the design of these components, which are mostly under cyclic loading, notches are inevitably present. In this study, surface strain distribution and crack initiation sites in the notch region of AZ31B-H24 magnesium alloy notched specimens under uniaxial load are measured via digital image correlation. Predicted strains from finite element analysis using Abaqus and LS-DYNA material types 124 and 233 are then compared against the experimental measurements during quasi-static and cyclic loading. It is concluded that MAT_233, when calibrated using cyclic tensile and compressive stress-strain curves, is capable of predicting strain at the notch root. Finally, employing Smith-Watson-Topper model together with MAT_233 results, fatigue lives of the notched specimens are estimated and compared with experimental results.

On Determining Road Profiles for Vehicle Level Reliability Growth Testing

Pre-production vehicle validation is a critical step in understanding what potential issues end customers may find. Road profiles used in vehicle level tests are critical in finding failures. Clearly, if all the vehicles are tested only on highway, many failures will not be discovered. Therefore, using the right road profiles is very important. Traditionally, customer survey data is used to identify an appropriate road profile by defining a route that represents the Xth percentile customer. In this paper, a clustering method is applied to group all the customers into several groups. Each group is represented by a single road profile, and the entire customer population can be represented by multiple road profiles. If vehicles are tested using these profiles, then the road test can better represent the field condition, and hopefully failures can be discovered more efficiently.

Optimization of Center Console Duct Using Robust Assessment Methodology

The thermal comfort for the passenger inside the cabin is maintained by the HVAC system. To ensure a comfort for the 2nd row passengers in the cabin, it is very essential to design an efficient HVAC and rear console duct system which can deliver sufficient airflow with less pressure drop. The primary focus of the study is to assess existing airflow of the center console duct using CFD and propose improvement in its duct shape to meet the passenger comfort sitting in the rear seat. In this study, the vehicle cabin model, HVAC system and duct design was modeled using the design software UG. To analyze and estimate the behavior of the air flow of the system, a steady state simulation was performed using STAR CCM CFD software. The performance of the console duct system is judged by parameters like distribution of airflow, velocity at console duct outlet, pressure drop through the duct and the uniformity of the air flow at the passenger locations.
